This article presents the effect of the tool pin profile on heat generation in friction stir welding process of aluminum alloy using computational fluid dynamics (Ansys Fluent14.5). In this numerical analysis, the effect of tool pin profile on heat generation and temperature distribution are analyzed using four different tool pin profile which is cylindrical, conical, cylindrical-conical and stepped-conical pin. The work piece material is assumed as fluid and the tool as a solid material and steady state condition are considered in this analysis. In heat generation model, the heat source is based on the partial sticking-sliding contact condition of tool and workpiece. Simulation results show that the stepped-conical pin profile tool produces highest peak temperature with compare to all other pin profile tool and conical tool produces minimum temperature. Simulated results are also validated with experimental results. The numerical and experimental comparisons of thermal profiles showed good agreement in advancing and retreating side in the weld.
